PERFORMANCE & ECONOMICS
What the impeder is costing you
On a hard welding job, ferrite doesn't just fail early — it quietly taxes every meter of tube you make: extra kilowatts, capped line speed, scrap at every failure. Here's what changes when the core stops being the bottleneck.
ENERGY
Same line. Same speed. 30–50% less power.
When the core stops saturating, current stops leaking along the tube ID and concentrates at the weld point. In one production trial, replacing ferrite with Fluxtrol 75 cut coil current over 30% and weld power almost 40% at the same production speed.
FERRITE
100% weld power — baseline
FLUXTROL SMC
≈61% same speed, same tube (~40% saving, Prinz & Co.)
~40%
energy saving at identical line speed — Prinz & Co., Germany
30–50%
savings across line speeds — FAHOP, Serbia
~20%
power reduction on a 300 kW line — Kent Corporation, USA
THROUGHPUT
Or keep the power — and take the speed.
The same headroom that saves energy can be spent on output instead. In a flow-through impeder study, the SMC line ran 20% faster at 100 kW lower power — 45% fewer kWh per ton of tube produced.
+20%
line speed at 100 kW less power
−45%
kWh per ton of tube produced
$1.35M
opportunity value of 730 recovered production hours per year
For mills selling everything they can make, this is the bigger number: the impeder is often the only thing standing between the mill and a faster line. Weld rolls, forming, and the power supply usually have margin left — ferrite doesn't.
UPTIME
Impeder changes move to the schedule.
With >20-hour life, the impeder outlasts the run. Change it when you change the steel coil or the tube size — a planned two-minute task — instead of losing the line to a mid-run ferrite fracture, scrapping the tube in the mill, and restarting the weld.
5×

20–100 kWh

Longer runs

THE ANNUAL MATH
Per-unit price vs. per-year cost.
An SMC impeder costs 10–50× more than a ferrite one. That's the number that stops most conversations — and it's the wrong number.
At ~5× the life, the annual impeder spend is often comparable. Everything else is upside: energy, scrap, restart losses, and recovered production hours. In the German study, total modeled savings reached ≈€450,000 per line per year (≈€90 per operating hour) — about 15% of line operating cost — with no capital investment in the mill itself.
WHERE THE €90/HOUR COMES FROM
- Weld energy at same output30–50% lower
- Failure scrap & restart losses≈ eliminated
- Unplanned downtimemoved to scheduled
- Production hours recoveredup to 730 hr/yr
- Impeder spend per year≈ comparable
Modeled at 5,000 operating hours/year. Your numbers depend on tube size, wall, speed, and energy price — Fluxtrol will run them for your line.
SUSTAINABILITY
The CO₂ numbers your customers are starting to ask for.
Weld-power savings translate directly into emissions. These are per-line, per-year figures from the published studies:
87 t CO₂
avoided per year — Prinz & Co., one 15 mm line
up to 350 t CO₂
per year at maximum speed — FAHOP
20–50%
industry-wide energy reduction potential if tube welding switched from ferrite — tens of megatons of CO₂ annually
For welder OEMs and impeder suppliers, that last number is the strategic one: the first companies to ship SMC-based systems get to own it.
NEXT STEP
Run one SMC impeder on your worst line.
Fluxtrol engineers will model your mill setup, design the core and its cooling, and support a production trial. The numbers on this site came from trials exactly like that.
